Can solder paste be directly applied to PCB pads?

Whether Solder Paste Flux can be directly applied to PCB pads cannot be generalized; it depends on the process stage, components, and production line conditions. For example, during BGA rework, applying a controlled amount of Flux directly onto pads using a syringe is standard practice. However, if flux is used as a substitute for Solder Paste and directly squeegeed onto all board pads before SMT placement, it will cause abnormal Solder Paste Viscosity during stencil printing, poor release, and a sharp increase in solder bridging. Especially for PCB pads with OSP surface finish, the halogen activators in the flux will accelerate copper pad oxidation, leading to poor wetting.

Our workshop encountered a batch soldering defect last year. After investigation, we found that the production line had skipped the solder paste printing station to meet the delivery deadline. Instead, they used a pneumatic dispenser to apply medium-activity RMA flux onto 0402 resistor pads before component placement. After reflow, microscopic inspection revealed numerous solder joints with blackened edges and discontinuous IMC layers. The root cause was that the flux was not encapsulated by solder powder, causing it to over-diffuse and carbonize at high temperatures, which hindered alloy melting and interfacial reactions.

Furthermore, the thixotropy of flux is much poorer than that of solder paste. It is difficult to control coating thickness consistency during manual application. A 0.1mm thick coating may locally accumulate to 0.3mm on QFN thermal pads, causing voids when trapped gases cannot escape during reflow. Conversely, 0201 capacitor pads on the same board may suffer from insufficient solder due to an overly thin coating. Such inconsistent defects are often missed by AOI inspection and can only be identified using X-ray.

For PCB pads to be suitable for direct flux application, three strict conditions must be met: First, the pad surface must be ENIG or immersion silver and free of oxidation. Second, the flux must be low-residue, no-clean type with a solid content below 18%. Third, component placement and reflow must be completed within 2 hours after application. Beyond this time window, the rosin resin begins to crosslink and form a film on the pad surface, which cannot be completely removed even at high reflow peak temperatures.

Another often overlooked issue is the compatibility risk between the solvent components in the flux and the PCB solder mask ink. A customer once used a flux containing propylene glycol ether on green PSR-4000 ink pads. After reflow, they noticed slight wrinkling at the solder mask edges. This was not a soldering issue but rather the solvent softening the crosslinked structure of the ink. Therefore, before any process change, compatibility testing must be conducted for the combination of pad, ink, and flux; you cannot simply approve a process based solely on solder joint appearance.

Finally, a reminder: all operations involving direct flux application must be recorded in the process sheet, noting the batch, operator, application method, and reflow profile number. Otherwise, if a problem arises, it will be impossible to trace whether it was caused by a material batch defect or human application error. When production line supervisors conduct spot checks, the first thing they look for is whether this record is complete, not whether the solder joints are shiny.
