What Causes a Large Amount of Smoke to Be Generated During Solder Wire Soldering?

The large amount of smoke emitted by Solder Wire during soldering is not caused by a single reason, but by the superposition of multiple problems: the violent pyrolysis of rosin or organic acid activators in the Flux at high temperatures, local overheating caused by uneven solder wire diameter, the soldering tip temperature exceeding 350℃ for a long time, the workshop ventilation system having an air exchange rate lower than 30 times per hour, and the premature oxidation of the flux after the solder wire gets damp during storage. We tracked the wave soldering station on a customer's production line in Dongguan for three consecutive days and found that the smoke concentration increased sharply by 40% after the solder wire batch was replaced. Testing confirmed that the rosin content of the new batch rose from 2.8% to 3.5%, and the height of the exhaust hood on this production line from the wave soldering surface reached 65cm, far exceeding the recommended value of 40cm, which directly weakened the capture efficiency of soldering smoke.

The smoke problem in the Manual Soldering process is more hidden. Many engineers only focus on whether the soldering iron temperature meets the standard, but ignore that after the same soldering iron continuously solders 12 PCBs, the actual solder joint temperature is 60℃ higher than the nominal value due to the aging of the heating core. At this time, the originally safe adipic acid derivatives in the solder wire begin to decompose into formaldehyde and acrolein. Coupled with the fact that the operator's breathing zone height is exactly in the middle of the smoke layer, the measured peak TVOC in the air reaches 2.7mg/m3, far exceeding the limit of 0.6mg/m3 in GBZ 2.1-2019. We re-measured by attaching a thermocouple to the soldering iron tip on the spot and found that the drift error of the temperature control module reached ±18℃, but the equipment panel still displayed normally.

The quality fluctuation of the solder wire itself is also a key inducement. For example, a certain Domestic Solder wire has a nominal halogen content of 0.02%, but the measured total halogen content reaches 0.07%, of which chloride ions account for more than 80%. This type of solder wire will release hydrogen chloride gas above 280℃, which combines with water vapor in the air to form hydrochloric acid micro-droplets, which not only aggravates the visual concentration of smoke, but also corrodes the iron-plated layer of the soldering tip and shortens its service life. When we conducted a comparative test in a factory in Zhongshan, we found that the same specification soldering tip could only last for 27 hours before obvious corrosion pits appeared when using high-halogen solder wire, while it could run stably for more than 90 hours with low-halogen solder wire.

In addition, it must be pointed out that the so-called "smokeless solder wire" is only a relative concept. Even solder wires using a water-soluble flux system will still produce visible white smoke when preheating is insufficient or the soldering speed is too fast. This is because the water is not fully vaporized and is involved in the molten solder area, causing instantaneous explosive boiling. We encountered a problem on an automotive-grade production line in Zhuhai where the Selective Wave Soldering smoke alarm occurred frequently due to a 15% increase in chain speed. Finally, the problem was solved by fine-tuning the preheating zone temperature from 120℃ to 135℃ and simultaneously reducing the nitrogen flow by 20%. This shows that soldering smoke control is never a single-point optimization, but a process of dynamic matching among solder wire composition, equipment parameters, and environmental engineering.
