FAQ

Can leaded and lead-free solder wires be mixed on the same production line?

On the same SMT production line, mixing Leaded Solder Wire and lead-free solder is strictly prohibited. This is not a process recommendation but a hard red line, because the alloy composition, melting point temperature, Flux acid value, and residual ion content of the two types of Solder Wire are inherently incompatible. Once mixed, uneven solder joint wetting, solder ball splashing, cold solder residue, and other phenomena will occur during the reflow stage, especially on small-size components such as 0201 and 0402, where problems will break out faster and more intensively.

The eutectic melting point of lead-free solder is 217°C, while the melting point of traditional 63/37 leaded solder wire is only 183°C. When switching production lines, if the residues on the soldering tip, solder pot, scraper, or stencil are not thoroughly cleaned, the low-melting-point solder will melt prematurely in the high-temperature zone and contaminate the pad surface, resulting in insufficient metallurgical bonding of solder joints during subsequent lead-free soldering. We once saw on a customer's production line that three consecutive chips at the bottom of a BGA had a void rate exceeding 35%. The root cause was that the previous shift used leaded solder wire without performing solder pot slag removal and pipeline flushing.

The flux system is an even more irreconcilable contradiction. Leaded solder wires generally use rosin-based or weak organic acid fluxes with an activation temperature of around 150°C, while mainstream lead-free solders are paired with highly active no-clean fluxes with an activation onset temperature as high as 180°C or above. After mixing, the low-temperature flux will have carbonized and failed in the high-temperature section, while the high-temperature flux cannot activate in the low-temperature section. The result is blackened solder joint surfaces, wetting angles greater than 90 degrees, and abnormally thin and discontinuous IMC layer growth.

A more hidden risk comes from ionic residues. The chloride ion content in leaded solder wire flux often reaches 300μg/g or more, while lead-free solder requires it to be controlled within 100μg/g. After mixing, PCBA is highly prone to electrochemical migration in high-temperature and high-humidity environments. We tracked two batches of motherboards, and after 72 hours of powered aging, the leakage current between adjacent IC pins increased sharply by 12 times. Disassembly revealed that the mixing of solder wires caused Cl? enrichment around the solder joints, inducing dendrite short circuits.

If the production line needs to handle both leaded and lead-free products, it is necessary to physically isolate the solder pots, independently set temperature control curves, use dedicated stencil cleaning tanks, and implement numbered management of soldering tips. Even solder wick and scraper rubber strips must be color-coded. Otherwise, even if the same electric soldering iron is used to alternately solder two types of PCBA, the lead-tin alloy deposited on the inner wall of the soldering tip will continuously precipitate lead elements during the next lead-free operation. XRF testing shows that the exceedance rate of lead content in solder joints reaches 67%.
