How to Understand SMT Solder Powder Particle Size? What is the Difference Between Type 3 Powder and Type 4 Powder?

During commissioning of new Solder Paste batches on the production line, we found frequent printing offset and insufficient solder defects. Root cause tracing often points to a mismatch between solder powder particle size selection and the process window. For example, when solder paste nominally specified as Type 4 powder is used on 0.3mm pitch QFN devices, although theoretically feasible, the excessively fine particle size actually increases the release defect rate by 12%. Under the same conditions, switching to Type 3 powder raised the first-article pass rate from 76% to 94%. This shows that solder powder particle size is not an isolated parameter, but a variable that must be evaluated as part of the entire process chain.

The rheological properties of solder paste are highly dependent on the solder powder particle size distribution. The three characteristic values D10, D50, and D90 jointly determine its rollability and thixotropy. Among them, D50, the median diameter, best reflects the main particle size. Type 3 powder has a D50 of 25±5μm, while Type 4 powder is 20±4μm. Although the two differ by only about 5μm, their specific surface areas differ by nearly 30%, which directly increases the amount of Flux adsorbed, thereby affecting viscosity recovery time and slump tendency. In printing of devices with pitch below 0.4mm, Type 4 powder is more prone to edge fillet lifting and bridging, especially when the stencil thickness is 0.12mm and the aperture ratio is below 0.65.

We once tracked the pickup loss data of the same model of placement machine for three consecutive weeks and found that after switching to Type 4 powder, the pickup loss rate of 0201 components rose from 0.87% to 1.35%. A review revealed that under squeegee pressure, particle rearrangement in the solder paste intensified, leading to reduced post-printing volume consistency. Because Type 3 powder has fuller particles and lower rolling resistance, under the same conditions of a squeegee speed of 60mm/s and pressure of 4.5kg, its printing volume coefficient of variation CV remains stable within 4.2%, while Type 4 powder fluctuates between 5.8% and 7.1%. This difference is exponentially amplified under high-speed placement takt times.

On-site determination of whether a solder powder particle size is suitable cannot rely solely on supplier reports; it must be combined with actual microscopic measurement and printing tension testing. Our common method is to take a small amount of solder paste, apply it to a glass slide, and use a 500× metallographic microscope to observe particle contour clarity and agglomeration state. If Type 4 powder shows obvious flocculent aggregation or edge burrs, it indicates that surface oxidation has exceeded the standard. In this case, even if D50 meets the specification, it cannot be used for high-density BGA ball mounting. Type 3 powder, even after three months of storage, can still maintain particle dispersibility, which is the key reason it remains mainstream in small-to-medium batch, high-mix production lines.

Customers often mistakenly believe that finer solder powder is more suitable for precision soldering, but they overlook the balance between Solder Paste Storage stability and stencil life. The wear rate of Type 4 powder on stencil aperture walls is about 1.8 times higher than that of Type 3 powder. One customer replaced a laser stencil after 250,000 consecutive boards using Type 4 powder, while under the same conditions, Type 3 powder could support 420,000 boards. Behind this is not only a cost issue, but also the compounding effect of capacity loss from stencil-change downtime and first-article confirmation risk.
