What Causes Solder Paste Caking, and Can Caked Solder Paste Still Be Used?

Solder Paste clumping is not an occasional phenomenon but a clear signal of process out-of-control. On a customer's production line in Shenzhen, we found the same model of solder paste showing obvious graininess in the printer trough for three consecutive days. Under a microscope, silver-gray hard clusters with a diameter of more than 0.1 mm were observed, which indicates that the tin powder in the solder paste has undergone irreversible oxidative agglomeration, while the Flux system has lost its ability to coat metal particles due to moisture intrusion or solvent volatilization.

The core cause of solder paste clumping is never a single variable, but the combined effect of failed temperature and humidity management and operational violations. For example, storage at room temperature in the warehouse for more than 72 hours without refrigeration, failure to let the solder paste stand unopened during the warming-up process leading to condensation mixing, exposure in a 25°C environment for more than 4 hours after opening, manual stirring for less than 3 minutes, or electric stirring at a speed lower than 60 rpm. If any two of these actions occur simultaneously, the clumping probability will soar from 5% to over 68%.

We once conducted a comparative verification with the same bucket of solder paste on Line A and Line B. Line A strictly followed the MSDS requirements: refrigeration at 2~10°C, 4 hours of warming-up before opening, and 5 minutes of electric stirring before use. Line B, however, placed the solder paste bucket in an area directly blown by air conditioning for warming-up, used it immediately after opening, and only manually stirred it for 90 seconds. As a result, Line B showed slag hanging on the edge of the squeegee and residual hard film on the stencil openings on the morning of the third day, while Line A operated stably for 120 hours without any abnormality. This directly proves that clumping is not a problem with the solder paste batch, but a double failure of "method" and "person" in the man-machine-material-method-environment framework.

Clumped solder paste must never be salvaged by extending stirring time or adding thinner, because a dense oxide layer has formed inside the agglomerates, and the flux can no longer penetrate and wet them. Forcing it into production will block the stencil openings and cause local missing printing. More dangerously, some broken clumps may be pushed by the squeegee into the pad gaps, causing micro-bridging during reflow. The missed detection rate of such defects in AOI inspection is as high as 41%, and open-circuit failures will finally break out centrally in the functional testing stage.

On-site disposal must follow ironclad rules: if visible particles are observed, the squeegee drag resistance suddenly increases, or grayish-white film-like residue remains after stencil cleaning, immediately stop the machine, replace the solder paste, record the batch number and opening time, and simultaneously check the temperature and humidity recorder data of the previous 24 hours. If it is found that the temperature fluctuation in the storage room exceeds ±2°C or the relative humidity is >60%, the entire batch of unopened solder paste must be replaced synchronously, because clumping is often a precursor of batch deterioration rather than an isolated event.
