Purchasing Solder Wire and solder filament is by no means a simple matter of comparing the nominal tin content on the specification sheet. For three consecutive years, our production line experienced jams and shutdowns of automatic solder feeders due to core diameter tolerances exceeding ±0.02mm. The root cause was that suppliers conducted sampling inspections with vernier calipers while we performed 100% inspection with laser diameter gauges. Actual incoming 1.0mm Solder Wire fluctuated within the 0.96–1.05mm range. This inconsistency caused frequent torque alarms on the solder feed motor of the same Panasonic CM602 machine. It is necessary to use an image measuring instrument with 0.001mm resolution at the IQC stage to perform a 10-point circumferential scan on the first spool of each batch; otherwise, it will be impossible to trace whether the problem lies with the equipment or the material.
Alloy composition must be measured rather than taken from the MSDS. Last year, a batch of Sn99.3Cu0.7 Solder Wire was found by third-party EDS testing to have a copper content of only 0.52%, which caused a large number of microcracks on the backside of the PCB after lead-free wave soldering. The root cause was insufficient copper content weakening the thermal fatigue resistance of solder joints. While the reflow profile of this batch appeared normal under conventional settings, the liquidus temperature had actually risen from 217°C to 219.4°C. This 0.4°C deviation fell precisely within the critical zone of the reflow peak area, exacerbating oxidation of OSP board pads. Therefore, when purchasing solder, it is necessary to request the original ICP-OES test report for each batch and verify the interval between the test date and the arrival time.
The activity level of flux cannot be judged solely by the J-STD-004 classification; the corrosivity of residues must also be verified simultaneously. We once tested the same brand of RMA-type solder wire in two reflow ovens from different eras. The insulation resistance on the board after soldering was >10^12Ω in the new oven, but only 10^?Ω in the old oven. The root cause was that the nitrogen purity in the old oven chamber had decreased, causing incomplete Flux decomposition and enrichment of residual chloride ions. Therefore, incoming materials must be accompanied by an ion chromatography report conducted according to the IPC-TM-650 2.6.3.3 method, and the Cl? content must be ≤0.5μg/cm²; otherwise, AOI will continuously false-alarm solder bridging.
Surface finish directly affects solder feeding stability. When invisible longitudinal scratches exist on the solder wire surface, the solder feed pressure wheel of the Panasonic NPM mounter will experience micro-slip under 0.3MPa pressure, causing solder volume fluctuations of up to ±15%. We currently use a 30x stereomicroscope with a standard scratch comparison card for on-site grading. Any spool with scratches of grade ≥3 is rejected, because such defects will amplify into solder ball splattering during high-speed feeding, especially affecting the solder joint formation of 0201 components.
Finally, actual soldering verification must be performed. Take incoming material and compare the wetting angle and climb height with a standard sample under the same temperature zone settings. If the new batch has a wetting angle >45° on FR4 boards or a climb height <0.8mm, it must be returned even if all physical and chemical indicators are qualified. This indicates that the interfacial energy matching between the flux carrier and the substrate has failed. Such problems will cause the void rate under BGA to suddenly rise above 35% during mass production.
