Does More Solder Paste Always Lead to Better Soldering Results?

During debugging of a new part number, we found that 0201 resistors frequently exhibited tombstoning and cold solder joints. After troubleshooting, it was confirmed that the increase in Solder Paste printing thickness from 120μm to 145μm caused localized Flux enrichment, leading to an imbalance in the surface tension of the molten solder paste during the reflow phase. This resulted in one end of the component being lifted while the other end failed to complete soldering and tinning. This indicates that once the amount of flux exceeds the matching threshold between the stencil aperture volume and the pad area, it not only fails to improve wetting but also exacerbates the defect rate.

Production line measurement data shows that when the coverage thickness of flux on 0402 pads exceeds 130μm, the occurrence rate of solder beads increases by 2.3 times. Moreover, the risk of bridging surges for QFP devices with a pin pitch smaller than 0.4mm due to flux overflowing the pad edges. At this point, even adjusting the reflow peak temperature to 235℃ cannot reverse the wetting abnormality, because the excess flux fails to volatilize sufficiently during the preheating phase, and the residual organic acids vaporize violently at high temperatures, directly disturbing the collapse morphology of the solder paste.

We once applied the same flux to OSP copper surface PCBs at rates of 0.8ml/cm2 and 1.2ml/cm2 respectively. The former achieved a 99.7% solder wetting coverage at a peak temperature of 220℃, while the latter exhibited 3.6% local non-wetting areas under the same temperature profile. Microscopic analysis revealed that the thick layer of flux hindered atomic-level contact between the solder powder and the copper substrate, and its internal active components failed due to the extended diffusion path. The root cause is that the chemical activity of the flux must be synergistically matched with the physical spreading thickness, rather than compensated by increasing the quantity.

Insufficient stencil tension or excessive squeegee pressure can also cause the actual transfer volume of flux to go out of control. For example, after switching to a 420-mesh nickel screen once, the squeegee downward pressure was not recalibrated, resulting in a solder paste printing volume 18% higher than the standard value. Subsequently, solder ball residues appeared in three consecutive batches of BGA devices. X-ray inspection confirmed that the bottom void rate increased by 11% simultaneously. This indicates that deviations in flux dosage must be evaluated in conjunction with stencil life, squeegee wear status, and ambient temperature and humidity; optimizing a single parameter is meaningless.

A customer reported that a certain domestic flux claimed that "increasing the dosage can improve the soldering speed." We conducted a comparative test under the same process window. The results showed that when the dosage was increased by 25%, the soldering time of 0603 capacitors was instead prolonged by 0.3 seconds. The reason is that the high-viscosity flux delayed the rearrangement process of solder paste particles, and its rosin-based carrier carbonized more severely during the soaking phase, ultimately forming non-conductive residues at the solder joint roots. This phenomenon is particularly pronounced under a nitrogen atmosphere, because the reduced oxygen content weakens the efficiency of the flux's redox reaction.
