What Is the Issue with Solder Paste Stencil Printing Defects? Is It Caused by the Stencil or the Solder Paste?

Solder Paste stencil printing defects on the production floor are not isolated phenomena, but the result of systematic mismatches. When post-print AOI frequently alarms for missing solder or insufficient solder volume on pads, we should not rush to replace the solder paste first; instead, immediately use a magnifier to check whether there are clogged apertures on the stencil bottom, whether the squeegee edge has rolled burrs, and whether the stencil tension is below 35 N/cm. Because a tension deficit of just 0.5 N/cm is sufficient to cause partial release failure for fine-pitch devices (such as 0.4 mm pitch QFN), and this release failure will in turn exacerbate residual solder paste buildup on the stencil aperture walls.

The stencil's own material and service life have an extremely direct impact on printing defects. After an imported laser-cut 304 stainless steel stencil has been used for 50,000 consecutive prints, burrs on the aperture sidewalls will increase significantly. At this point, even if the Solder Paste Viscosity is maintained at the standard value of 750 Pa·s, the burrs will trap solder and cause the solder paste coverage on 0201 component pads to drop by more than 12%. What is more troublesome is that this wear is irreversible; wiping with IPA or ultrasonic cleaning is completely ineffective. The line must be stopped to replace the stencil, otherwise all subsequent process parameter adjustments will be in vain.

Although the nominal allowable viscosity variation between solder paste batches is ±10%, in actual production lines, solder paste of the same model but different production dates may have a thixotropy index difference of more than 0.3 at 25°C. This small change will cause inconsistent solder paste slump when printing 0.3 mm pitch pads with a 0.12 mm thick stencil, manifesting as missing solder at some pad edges and excessive paste height at the center. If squeegee pressure is blindly increased at this time, it will instead accelerate stencil deformation, causing worsening misalignment across the entire printed board.

We once encountered a batch of printing defects concentrated in the BGA area, and eventually found that loose stencil support screws caused local sagging of 0.08 mm. Meanwhile, the solder paste had not been sufficiently stirred after three temperature recovery cycles, leading to Flux stratification and low solder volume in early prints. When these two factors combined, X-ray inspection showed excessive void rate in BGA solder balls, while on the surface it only appeared as slight printing defects. This shows that printing defects are never an either-or choice, but an external manifestation of coupled failure among the stencil's physical state, the solder paste's rheological behavior, and the equipment's mechanical precision.

Daily inspection must include calibration of the stencil tension gauge in the first-article process of every shift. It is also required that after solder paste is removed from the refrigerator, it must be left at room temperature for 2 hours before opening and stirring. The stirring time must be strictly controlled at 120 seconds ± 5 seconds: less than 115 seconds will result in uneven flux dispersion, and more than 125 seconds will cause shear overheating and viscosity degradation. These actions seem trivial, but they directly determine whether the printing defect rate can be stably kept below the PPM level.
