What is the function of the rosin flux inside the solder wire?

Every day, we cut open hundreds of spools of Solder Wire on the production line for cross-section inspection, and found that the rosin Flux is not simply "mixed in", but is evenly embedded in the solder wire matrix in the form of concentric circles or spiral micro-channels. This structure not only ensures no core breakage during the wire drawing process, but also ensures that the flux can be synchronously extruded with the molten solder during wire feeding and cover the pads and pins. If the rosin distribution is eccentric or locally dried out, it will lead to unilateral poor wetting, solder joint tailing, and even cold soldering.

Rosin starts to soften and release active components when heated to around 150°C, and rapidly decomposes into a low-viscosity liquid above 200°C to wrap the solder joint area. At this time, if the rosin content in the solder wire is lower than 1.8%, it cannot effectively displace Cu₂O on the copper foil surface and NiO on the Ni layer, resulting in dark solder joints and insufficient thrust. If it exceeds 3.2%, dark amber residue is easily left after reflow, increasing the contact impedance of ICT test probes.

We once conducted a comparative test on three different batches of solder wire from the same brand. One batch had poor rosin thermal stability, and carbonized prematurely at a peak temperature of 260°C, causing the frequency of nozzle blockage in the wave soldering furnace to increase by 47%. At the same time, the AOI false positive rate jumped from 1.2% to 3.9%. This shows that rosin is not just an "auxiliary role", but a key variable that determines whether the solder wire can adapt to high-speed SMT production lines.

In actual operation, the operating rhythm must be dynamically adjusted in combination with the soldering iron temperature, wire feeding speed and pad size. For example, when soldering 0402 resistors, if the solder wire is still pushed according to the conventional method, the rosin will be swept away by the high-temperature solder before it can spread, resulting in spherical solder joints and insufficient solder climbing height of less than 0.15mm. By using jog wire feeding with 320°C temperature control, it can ensure that the rosin forms a continuous protective film at the melting front.

The flux activity grade (R, RMA, RA) of the solder wire before leaving the factory must be strictly matched with the PCB surface treatment process. For example, if RA grade high-activity rosin is mistakenly used on OSP boards, it will leave highly corrosive halogen residues after soldering, accelerating the oxidation of gold fingers. On the contrary, immersion silver boards require RMA grade rosin to provide moderate cleaning power to cope with slight sulfuration of the silver layer.

We do not rely on the MSDS data provided by suppliers for judgment, but insist on sampling each batch for the copper mirror test to observe whether the spreading diameter of rosin on a clean copper sheet is stable between 18 and 22mm. If it is lower than 17mm, it indicates that the volatilization is too fast and the activity is attenuated. If it is higher than 23mm, it indicates that the rosin softening point is too low, which is extremely prone to sticky jams in the automatic wire feeding mechanism.
