What Causes Severe Splatter During Solder Wire Soldering?

Solder Wire welding spatter is not an anomaly caused by a single factor, but the combined result of improper soldering iron temperature settings, moisture absorption and oxidation of the solder wire, excessively strong Flux activity, and unstable operation techniques. After continuously tracking 12 batches of manual rework work orders at an automotive PCBA production line in Dongguan, we found that the highest spatter frequency is concentrated in the rework soldering process for 0201 resistors around BGA packages. The narrow space at this location leads to slow heat dissipation and rapid local temperature accumulation, which further intensifies the flux eruption phenomenon.

Excessive moisture content in the solder wire itself is a hidden primary cause of welding spatter. Especially during the plum rain season when workshop humidity reaches 72%RH, if the opened solder wire is exposed to air for more than 4 hours without being placed in a nitrogen cabinet, the internal rosin-based flux will absorb moisture and decompose into trace water vapor. When it comes into contact with a soldering iron tip above 350℃, it instantly vaporizes and expands, directly breaking through the surface of the molten solder and forming visible metal particle spatter. This spatter not only contaminates adjacent components, but also leaves micropore defects at the root of the solder joint. X-ray sampling inspection shows that the average void rate of such solder joints reaches 18.7%.

The matching between soldering iron temperature and solder wire is ignored by most production lines. Actual measurements show that the wetting time of 0.6mm diameter Leaded Solder Wire is stable at around 1.8 seconds at 320℃, while it drops sharply to 0.9 seconds when the temperature rises to 380℃. However, the spatter rate soars from 0.3 occurrences per 100 joints to 2.1 occurrences per 100 joints. The root cause is that high temperature causes the flux to violently carbonize and erupt before the solder ball is fully spread. At this point, even using a soldering station with fume extraction cannot suppress particle escape.

Uncontrolled operation rhythm also exacerbates welding spatter. For example, forcibly feeding solder when the solder joint is insufficiently preheated will cause the front end of the solder wire to suddenly melt and bounce, while continuously adding solder after the solder joint has solidified will cause solder balls to accumulate and then collapse and burst. We once recorded a typical spatter process with a high-speed camera at a factory in Suzhou: the interval from the soldering iron contacting the pad to the solder particle ejection was only 0.14 seconds, with an initial ejection velocity of 2.3m/s, which is sufficient to penetrate the gap between QFN pins with a 0.15mm pitch.

The solution must be closely aligned with production line realities. It is recommended to uniformly store solder wires in a nitrogen cabinet with humidity ≤30%RH, seal them immediately after each use, and set the soldering iron temperature in tiers according to the solder wire specifications: control the temperature of 0.3mm lead-free solder wire at 340±5℃, and that of 0.8mm leaded solder wire at 310±5℃. At the same time, operators are required to implement the "two-second preheating + one-point solder feeding" action specification, that is, the soldering iron tip stays on the solder joint for no less than 2 seconds until the copper foil is fully heated before gently touching the end of the solder wire, to avoid mechanical disturbance caused by direct-pressure solder feeding.
