The term "lead-free Solder Wire" is very common on purchase orders and incoming material labels, but for the solder wire we handle daily in the SMT workshop, as long as we do not see the original latest SGS or CTI test report affixed with the official CMA qualification seal, we must never assume it complies with the RoHS standard. This is because many so-called lead-free solder wires only replace lead with bismuth or zinc, while hidden risk items such as cadmium, hexavalent chromium, or polybrominated biphenyls have not been fully screened. Last year, a customer in Dongguan sent 10 rolls of so-called lead-free solder wire, and sampling inspection found that phthalate esters exceeded the standard by 3.7 times, directly causing rework of 260,000 WiFi modules.
The RoHS Directive sets clear limits for six categories of substances: lead, mercury, cadmium, hexavalent chromium, polybrominated biphenyls, and polybrominated diphenyl ethers. The thresholds for lead and cadmium are 1000ppm and 100ppm respectively. However, if recycled Tin Ingots are used for blending during solder wire production, mold release agents contain chromium compounds, or Flux carrier solvents leave phthalate residues, even if the main component is nominally lead-free, the actual heavy metal migration amount will still exceed the limit. We once found gray-white scum on the surface of solder joints after Reflow Soldering, and cross-sectional analysis showed that the solder joint interface was enriched with 0.85% cadmium. Tracing the source revealed that the solder wire supplier had mixed smelting waste residue into the alloy base material.
When accepting solder wire on the production line, we cannot only look at the RoHS wording or green globe icon on the packaging. We must verify on-site whether the test report number matches the batch number, and focus on checking whether the report includes hexavalent chromium solubility test results measured by ICP-MS and phthalate ester data measured by GC-MS. Last month, a factory in Shenzhen accepted a supplier's old 2022 report in place of the current batch test, and as a result, 3,200 medical motherboards were rejected during the safety certification phase, with rectification taking 11 days.
Parameters such as solder wire diameter tolerance, rosin core eccentricity, and melting point fluctuation range certainly affect printing and soldering performance, but RoHS compliance is the first red line blocking mass production. Once customs inspection randomly selects a batch or a terminal customer's on-site audit triggers full retesting, solder wires without original report support, along with the already mounted PCB boards, will have to be rejected as an entire batch. We recommend that process engineers store the test report PDF for each batch of solder wire under the corresponding material code in the MES system, and set up a 90-day automatic reminder mechanism for retesting, to avoid line stoppages and material shortages caused by expired reports.
A truly reliable lead-free solder wire must simultaneously meet chemical composition compliance and stable thermal performance. For example, if the copper content deviation of Sn99.3Cu0.7 alloy exceeds ±0.05%, not only will the melting point rise by 1.8°C, but it will also accelerate the migration of copper ions to the solder joint interface during the reflow phase, inducing microcracks and amplifying the precipitation tendency of cadmium. Therefore, after receiving a new batch of solder wire, we usually first take a 3-meter sample wire for DSC (Differential Scanning Calorimetry) testing, then compare whether the melting peak temperature shift from the previous batch exceeds 0.5°C. This action can expose hidden batch-to-batch material variations more effectively than simply checking reports.
