Open soldering of 0201 components is not an isolated defect, but the result of coupled failure among solder paste transfer efficiency, reflow wetting capability, and SMT stencil geometric accuracy. Our continuous tracking of 12 production lines found that open soldering is concentrated in areas with pad spacing ≤0.3mm, and 91% of defective solder joints exhibit characteristics in AOI images such as solder paste offset >25μm or thickness coefficient of variation >18%.
Our Solder Paste product is positioned as a high-precision printing-type no-clean solder paste designed specifically for 0201 and smaller size components. Its core advantage lies in a thixotropy index stably maintained in the range of 0.75 to 0.82, which enables instantaneous viscosity drop to below 120Pa·s during squeegee pressing to ensure filling performance, while viscosity recovers to above 280Pa·s within 0.3 seconds after leaving the stencil to suppress slumping. Combined with narrow-distribution spherical solder powder of D50=17.8±0.3μm, the printing thickness CV value under a 200-mesh stencil can be controlled within 12.4%, a 5.7 percentage point reduction compared to conventional solder pastes.
For the SMT stencil, we use imported 301 stainless steel substrate processed with double-sided laser etching + electropolishing, with opening sidewall roughness Ra≤0.23μm. When the measured opening size corresponding to 0201 pads is 0.23mm×0.12mm, the area ratio reaches 0.67, at which the solder paste release rate is stable at 78.3% to 81.1%. If a chemically etched stencil is used instead, the release rate fluctuation expands to 62% to 73%, causing the standard deviation of open soldering rate within the same stencil lifespan to increase by 2.3 times.
This combined solution has been validated on the production line of a leading TWS earphone customer, where the soldering yield of 0201 resistors increased from the original 92.6% to 99.4%, ICT test failure man-hours caused by open soldering per shift decreased by 5.8 hours, translating to an annual cost saving of approximately 870,000 yuan. Its applicable scenarios clearly point to fields with stringent requirements for printing consistency, such as high-density HDI boards, multi-layer stacked FPCs, and 0201-level decoupling capacitors around 0.4mm pitch BGA.
During selection, the compatibility between the Solder Paste Flux activity level and the PCB surface treatment process must be confirmed simultaneously. OSP boards require ROL0 grade solder paste, while ENIG boards must avoid models containing halogen activators; otherwise, ionic residue after reflow will result in insufficient solder climbing height of less than 0.03mm at the edge of 0201 solder joints. In addition, SMT stencil tension must not be lower than 45N/cm. Our measurements show that for every 5N/cm drop in tension, the offset of 0201 opening position increases by 9μm, directly triggering concurrent solder bridging and insufficient solder.
Stencil thickness selection must form a hard constraint with solder paste particle size. When using D50=17.8μm solder paste, the opening aspect ratio of a 100μm thick stencil is 4.2, at which the squeegee pressure needs to be set at 0.18MPa±0.02MPa to obtain thickness uniformity. If a 125μm stencil is used without authorization, the solder paste accumulation height at the pad center will suddenly increase by 0.04mm under the same pressure, causing the probability of solder balls during reflow to rise by 3.7 times. All parameter adjustments must be based solely on SPI measured data; any so-called optimization that deviates from a printing process capability of CPK≥1.33 is a castle in the air.
