Will solder paste corrode PCB boards? What is the long-term reliability?

Whether Solder Paste corrodes PCBs is not a theoretical issue at all, but a recurring real-world failure seen daily on production line rework tickets. Last year, in an automotive module project, we experienced three consecutive CAF failures caused by solder paste residue. The root cause was using rosin-based solder paste containing 0.5% chloride ions without a matching water washing process. As a result, post-reflow board surface residue developed dendrite short circuits in only 72 hours during 85°C/85%RH aging testing.

To determine whether solder paste poses a corrosion risk, three conditions must be evaluated simultaneously. First, the type of activator: for example, medium-activity paste containing bromides leaves more ionic residue than pure rosin-based types. Second, whether the soldering temperature profile fully activates the Flux decomposition reaction: if the peak temperature is below 217°C and the dwell time is less than 60 seconds, many organic acid salts do not have enough time to volatilize. Third, the subsequent cleaning capability: water-based cleaning agents can remove up to 99.2% of organic acid residue, while the "no corrosion" claim for no-clean solder paste assumes the board will never be exposed to condensation, undergo temperature-humidity cycling, or experience bias voltage—but in reality, no PCB can avoid these operating conditions.

Long-term reliability data comes from three mass-produced board batches we tracked, using the same RMA-type solder paste but different cleaning methods. The water-washed group maintained insulation resistance above 10^9Ω after 1000 hours of PCT testing, the semi-water-washed group dropped to the 10^7Ω range, and the fully no-clean group fell below 10^6Ω at the 320-hour mark with obvious green spot corrosion. Under a microscope, selective etching traces were visible along the edges of copper traces. This corrosion is not uniform thinning but preferentially occurs along the interface between glass fiber and resin, which is why flying probe testing often misses it.

The ionic contamination (IC) level of PCBs after soldering must be controlled below 0.78μg/cm2 NaCl equivalent to meet IPC-J-STD-001 Class 3 requirements. However, our measurements show that even when using nominally "low-halogen" solder paste, if the stencil aperture size deviation exceeds ±5μm and the squeegee pressure fluctuation is greater than 0.3MPa, once the printing thickness dispersion exceeds 20%, the local solder paste accumulation will exceed the standard by more than 3 times. This excess residue cannot be eliminated by nitrogen reflow; instead, insufficient oxygen leads to increased oxidation byproducts, further worsening the corrosion tendency.

What truly determines long-term reliability is never the "no corrosion" wording on the solder paste datasheet, but the coupled control of three factors: solder paste printing accuracy, reflow atmosphere oxygen content, and cleaning tank temperature stability. For every ±2°C fluctuation in cleaning tank temperature, the change in surface tension of deionized water is enough to increase the residue rate at blind hole bottoms by 17%. This value is the average measured and statistically derived from 12 SMT lines, not a laboratory simulation result.
