Component placement offset issues for small components are often not caused solely by insufficient placement machine accuracy, but rather by the lack of dynamic matching between the actual formed position, height, and volume distribution of Solder Paste after printing and the placement coordinates. During three consecutive days of tracking 0201 resistor offset defects at an automotive-grade factory in Dongguan, we found that the offset rate fluctuated by 37% when the same DEK printer used different batches of placement solder paste. The root cause was that differences in solder paste rheological properties led to a loss of control over solder paste forming consistency. For example, low-viscosity solder paste tends to spread toward the pad edge during the demolding moment, causing the solder paste center of gravity to shift by more than 0.03 mm, while the placement machine still picks points based on the theoretical pad center, which naturally leads to cold solder joints or tombstoning.
The solution must start from the solder paste forming source. First, confirm whether the currently used placement solder paste meets the requirements in J-STD-005B for a thixotropic index ≥ 0.75 and slump rate ≤ 15%. At the same time, use a 200x microscope to measure the solder paste profile after three prints, focusing on comparing the eccentricity of the solder paste relative to the pad boundary in the X/Y direction. If the average eccentricity is > 0.02 mm, it is necessary to simultaneously adjust the stencil aperture size and position compensation value. For example, change the stencil opening for 0201 components from the conventional 0.25×0.15 mm to 0.24×0.14 mm and offset it by 0.015 mm in the opposite direction of the offset. This fine adjustment must be accompanied by solder paste batch verification, because the forming morphology difference of solder paste from different manufacturers under the same stencil can reach 0.04 mm.
The combination of squeegee pressure and speed must also be dynamically calibrated with the solder paste batch. When using placement solder paste with high metal content (90.5%), if the squeegee pressure is maintained at 6.5 kg and the speed is set to 45 mm/s, excessive shear force can easily cause the solder paste to be pulled and form trailing. In this case, the pressure should be reduced to 5.8 kg and the speed should be increased to 52 mm/s, allowing the solder paste to complete filling and separation in a shorter contact time, thereby stabilizing the geometric center of the solder paste forming. Conversely, when switching to low-viscosity solder paste, it is necessary to appropriately increase the pressure and reduce the speed; otherwise, the solder paste cannot fully fill the bottom of the stencil aperture, resulting in insufficient solder at the leading end of the pad, and the component will slide forward due to surface tension traction during placement.
Finally, a three-dimensional comparison table of solder paste batch, stencil compensation, and placement coordinate offset must be established. Before each new batch of placement solder paste goes online, first perform 5 trial prints + 3 trial placements, use SPI equipment to collect solder paste volume, area, and offset data, then use AOI to compare the actual position after placement, and calculate the average X/Y axis coordinate compensation value of the placement machine corresponding to this batch of solder paste. This value is not fixed; it will fluctuate with changes in workshop temperature and humidity. For example, when the ambient humidity rises from 45% RH to 62% RH, the solder paste forming width of the same solder paste increases by an average of 0.018 mm, and the compensation value needs to be recalibrated at this time. Historical parameters must never be reused.
