Solder Paste stencil printing defects are not isolated phenomena; they often occur in clusters after switching to a new batch of solder paste. While the measured viscosity of this batch falls within the specification range, its thixotropic index is 0.15 lower than required, leading to insufficient cohesive strength during release and preventing the solder paste from fully detaching from the stencil aperture walls. Meanwhile, if workshop temperature and humidity fluctuate around the boundaries of 23°C and 58%RH, this subtle rheological difference will be further amplified, resulting in regular voids at the pad locations of 0402 components.
If the squeegee downward pressure during solder paste printing unexpectedly drifts from the set 0.8mm to 1.1mm, it will not only exacerbate stencil deformation but also force the solder paste to undergo excessive shear within the apertures, causing local fractures in some high-solid-content solder pastes. Especially at fine-pitch apertures in BGA areas, printing defects are often accompanied by edge stringing. In such cases, simply increasing the release speed will worsen the separation effect; it is necessary to simultaneously calibrate the squeegee parallelism and stencil tension gauge readings.
We once observed periodic solder paste printing defects on the same DEK printer after 9 AM across three consecutive shifts. The root cause was eventually traced to untimely drainage of the pneumatic system's air receiver tank. Excessive moisture in the compressed air caused a lag in the squeegee cylinder response, resulting in an actual printing pressure that was 12% lower than the set value. This attenuation fell precisely within the critical yield strength range of the solder paste. Therefore, the dew point monitoring of the air compressor dryer must be included in the daily inspection checklist, and three dry-print comparisons using the same squeegee on a standard test board must be performed before each solder paste change.
When the sidewall roughness of stencil apertures exceeds Ra > 0.4μm, even with the same solder paste, the probability of printing defects increases significantly. This is because microscopic burrs anchor the solder paste particles, hindering their elastic rebound at the moment of release. Since secondary laser polishing is prohibitively expensive, a more practical on-site approach is to gently wipe along the long axis of the apertures with a scouring pad after cleaning, followed by centrifugal drying at 3000rpm. This avoids damaging the aperture walls while removing residual passivation film.
If the storage temperature of solder paste rises directly from 4°C to 25°C during thawing without sufficient stirring, the settlement gradient of internal metal powder can reach 15%. The upper layer of the paste appears noticeably diluted, while the lower layer forms clumps. In such cases, printing will inevitably present both local defects and solder bridging. Therefore, it is stipulated that the thawing time for all solder pastes must be no less than 4 hours, and the equipment's built-in stirring function must be used to complete 60 seconds of uniform rotation. Manual stirring or shortening the cycle is strictly prohibited.
When printing defects increase after a production line switches to lead-free solder paste in bulk, it cannot be simply attributed to "poor activity." Instead, priority should be given to testing whether the softening point of rosin derivatives in its Flux system exceeds 118°C. This temperature is close to the upper limit of the boiling range of most stencil cleaning agents. Repeated cleaning can leave a trace of high-melting-point resin film on the aperture walls, continuously weakening the solder paste's wetting and spreading ability. In such cases, switching to a combination of isopropanol pre-wash + ultrasonic rinsing can reduce the defect rate to below 0.03% within two hours.
