The thickness of an SMT stencil is not simply better when thinner, nor more stable when thicker; rather, a dynamic balance must be found among pad size, component pin pitch, and Solder Paste particle size. For example, if a 0.15mm stencil is used for 0201 components, even with a 1:1 aperture design, the actual solder paste height after release may still exceed 0.1mm, leading to tombstoning. However, switching to a 0.12mm stencil with 0.95x scaling reduces the post-reflow solder joint bridging rate from 7.3% to 1.1%.
Stencil thickness must match solder paste particle size and squeegee pressure
Long-term tracking on the JiajinYuan production line found that when the solder paste median diameter D50 is 25μm, the squeegee pressure corresponding to a 0.12mm stencil should be set to 5.2kg. If a 0.15mm stencil is mistakenly used without synchronously increasing the pressure, the solder paste fill rate will drop below 76%. Under a microscope, a continuous film-like solder paste residue can be seen at the bottom of the apertures, which directly causes component floating or shifting during subsequent placement.
Aperture shape affects solder paste release consistency more than size
Rectangular apertures tend to have corner retention on QFN thermal pads. However, after expanding the long sides of trapezoidal apertures outward by 5μm, under the same squeegee stroke on the same stencil, the solder paste volume CV value of 10 PCBs decreased from 9.7% to 5.4%. This is because the trapezoidal structure weakens the van der Waals adhesion between the solder paste and the aperture walls, while allowing the squeegee thrust to be more evenly transmitted to the leading edge of the solder paste.
Solder mask height difference around pads amplifies stencil error effects
When the solder mask is ≥12μm higher than the pad surface, the contact stability of the 0.12mm stencil drops sharply. At this point, even if the aperture center alignment accuracy reaches ±8μm, the actual solder paste edge will still have irregular tails exceeding 0.03mm. By thickening the stencil to 0.15mm and simultaneously performing stepped recessing, the tail length can be compressed to within 0.01mm, provided that the recess depth is strictly controlled at 0.03mm and must not penetrate the substrate.
Secondary laser cutting is more suitable than EDM for fine-pitch aperture shaping
For 0.3mm pitch TSSOP packages, the sidewall roughness Ra of apertures after EDM processing reaches 0.8μm, causing micro-tearing during solder paste release. However, JiajinYuan uses 355nm ultraviolet laser secondary cutting, which reduces the sidewall roughness to Ra0.25μm while maintaining a 0.12mm stencil thickness. Under the same parameters, the solder paste release rate increased from 81% to 93%, and there was no obvious aperture clogging after continuous printing of 2000 pieces.
The stencil cleaning frequency must be adjusted in conjunction with the solder paste metal content. When the proportion of Sn63/Pb37 alloy in the solder paste exceeds 89%, composite cleaning with vacuum negative pressure + isopropanol must be performed every 450 prints. Otherwise, irreversible metal soap deposits will accumulate at the bottom of the 0.12mm stencil apertures by the 620th piece, causing a 14% decrease in solder paste volume that cannot be restored by conventional wiping.
