High Purity Smelting Process of Solder Bar

High Purity Smelting Process of Solder Bar

High purity smelting of Solder Bar demands strict exclusion of atmospheric oxygen during melting, continuous inert gas shrouding with nitrogen or argon at dew points below −40 °C, and crucible materials resistant to chemical leaching such as high-purity graphite or fused silica, because even trace oxygen ingress above 50 ppm promotes SnO₂ formation that degrades wetting performance and increases dross yield during wave soldering.

The raw alloy feedstock must undergo pre-screening via XRF spectroscopy to confirm base metal composition within ±0.15 wt% tolerance, followed by ultrasonic cleaning in anhydrous isopropanol to remove surface hydrocarbons and particulate residues, since residual organics volatilize during heating and generate micro-porosity in the solidified ingot while also interfering with Flux activation during subsequent reflow cycles.

Melting occurs in a vacuum induction furnace operating at 10⁻³ Pa or better, where the initial charge is heated gradually from ambient to 300 °C over 45 minutes to avoid thermal shock cracking in brittle intermetallic phases, then ramped to 580 °C at 15 °C/min to fully liquefy the Sn–Ag–Cu matrix without exceeding the eutectic peak temperature of 217 °C by more than 60 °C, as excessive superheat accelerates crucible erosion and introduces refractory particulates into the melt.

During holding at peak temperature, electromagnetic stirring runs continuously at 25 Hz to homogenize solute distribution while suppressing dendritic segregation, and a rotating graphite lance injects high-purity aluminum granules at 0.02 wt% to reduce dissolved oxides through deoxidation reactions that form buoyant Al₂O₃ clusters, which are then mechanically skimmed from the melt surface before casting begins.

Casting proceeds under laminar argon flow into water-cooled copper molds with internal chill plates set at 15 °C, ensuring directional solidification from bottom to top to push residual impurities toward the ingot crown, where they are later removed by precision end-machining to a depth of 8 mm per 300 mm length, because non-metallic inclusions concentrated near the surface severely impair Solder Paste rheology and stencil release behavior in fine-pitch printing.

Each cast bar undergoes batch-wise sampling for GDMS analysis to verify total metallic impurity content remains below 8 ppm for elements like Fe, Ni, Zn, and Pb, and differential scanning calorimetry confirms solidus and liquidus temperatures deviate no more than ±0.8 °C from nominal values, since thermal hysteresis shifts beyond this range indicate undetected phase segregation or contamination-induced eutectic depression.

Final packaging uses double-layer vacuum-sealed aluminum-laminated pouches with oxygen scavenger sachets rated for <0>

Process validation requires weekly calibration of thermocouples against ITS-90 standards using a fixed-point gallium cell at 29.7646 °C, real-time melt temperature logging at 100 Hz sampling rate, and cross-checking of furnace atmosphere purity via inline paramagnetic O₂ analyzers with detection limits of 1 ppm, since uncorrected sensor drift or calibration lag directly compromises repeatability of the critical 217–220 °C window where intermetallic growth kinetics dominate joint reliability.

Operators must wear lint-free nitrile gloves during all handling stages after casting, avoid contact with stainless steel tools unless passivated per ASTM A967, and store finished bars in climate-controlled rooms held at 22 ±2 °C and 45 ±5 % RH, because fingerprint salts and chloride residues initiate localized corrosion on exposed Sn surfaces and accelerate intergranular oxidation during long-term storage prior to SMT line feeding.
