During production line debugging of QFN32 packaged devices, we found that when the SMT stencil uses a 1:1 aperture for the bottom thermal pad, the void rate after reflow generally reaches over 42%. However, when the aperture ratio is reduced to 0.78 and combined with a stepped thickness design, the void rate immediately drops to 19%, while the AOI miss rate decreases by 63%. This indicates that the SMT stencil aperture ratio is not necessarily better when closer to the pad size, but must match the dynamic balance between the rheological properties of Solder Paste and the intermetallic wetting driving force during reflow.
The aperture logic for QFN thermal pads cannot directly apply BGA standards
Large-area pads on the bottom of QFN packages tend to generate a large number of voids during reflow due to hindered Flux volatilization and restricted gas escape paths. If the SMT stencil is fabricated with a conventional 0.95 aperture ratio, excess solder paste volume combined with delayed wetting in the central pad area easily forms annular void bands. JiajinYuan reproduced this phenomenon on 6 PCBs of different thicknesses, with void concentration consistently located in the annular zone 0.35mm to 0.48mm from the pad edge. Therefore, the aperture must be reduced to the 0.72 to 0.85 range, and R0.15 chamfers should be added to the four corners of the aperture to alleviate solder paste shear tearing.
BGA device solder ball arrays require differentiated treatment of central and peripheral areas
The SMT stencil aperture ratio for BGA devices must distinguish between the central and peripheral areas. If a uniform 0.8 aperture ratio is used for solder balls with a pitch below 0.4mm in the central area, the solder paste bridging rate between adjacent pads after printing reaches 11.7%. However, after tightening the central area aperture ratio to 0.73 and relaxing the peripheral area to 0.82, the bridging rate drops below 0.8%, and X-ray inspection shows a 23% improvement in the height consistency of central solder balls. This stems from the combined effect of differences in solder paste adhesion at the stencil aperture edges and the attenuation of squeegee pressure transmission.
Stencil tension and support methods can reverse the effectiveness of aperture ratios
When the tension of the same set of SMT stencils is below 35N/cm², the actual solder paste release volume at a 0.78 aperture ratio is 6.2% higher than the theoretical value, because stencil sagging causes distortion of the aperture cross-section. After adopting JiajinYuan's dual-point support structure, this deviation converges to ±0.9%. Therefore, before determining the aperture ratio, the measured tension value and support point positions after stencil installation must be confirmed; otherwise, all process window calculations will be inaccurate.
Reflow atmosphere oxygen content changes the boundary conditions for optimal aperture ratios
When the O₂ concentration in a nitrogen environment is below 100ppm, the average tensile force of QFN solder joints at a 0.75 aperture ratio reaches 3.82kgf. However, after switching to conventional air reflow, the tensile force at the same aperture ratio drops to 2.91kgf. At this point, the aperture ratio needs to be increased to 0.81 to restore mechanical properties. This indicates that SMT stencil parameters must be calibrated in conjunction with the actual atmosphere of the reflow oven, and cannot be optimized independently of the real production line environment.
